Thermoforming & Blister FAQ

What is thermoformed blister packaging?

Blister packaging involves heating a rigid plastic sheet and vacuum-forming it over a mold to create a cavity (blister) that fits a specific product. It is typically heat-sealed to a printed paperboard card or foil backing, offering excellent product visibility and protection.

Face Seal vs. Trap Blister: What's the difference?

A face seal blister is heat-sealed directly to the front of a coated card. A trap blister is captured between two pieces of card stock (front and back). Trap blisters offer a cleaner look, are more tamper-resistant, and are often easier to separate for recycling.

What materials are used for blisters?

We primarily use PET (Polyethylene Terephthalate) and PVC for their clarity and durability. We also offer RPET (recycled PET) for sustainable packaging goals. Medical applications may use specialized barrier films like PETG or Polycarbonate.

Is custom tooling required?

Yes. To ensure the product is held securely without rattling, we machine custom aluminum molds to match your part's exact geometry. While this involves an initial tooling cost, it ensures superior protection and a professional presentation compared to stock blisters.

What are the main benefits of blister packs?

Blister packaging provides tamper evidence, product visibility, and durability. It protects items from moisture, dust, and impact while allowing the consumer to see exactly what they are buying, which is crucial for retail environments.

Production Process

1
Design & Prototyping

We design the blister cavity based on your physical product or CAD files and 3D print a prototype for fit verification.

2
Tooling Fabrication

Once approved, we machine production-grade aluminum molds (water-cooled) for high-volume forming.

3
Thermoforming

Plastic sheets are heated and vacuum-formed over the molds, then cooled to retain the precise shape.

Die Cutting & Stacking

The formed sheets are trimmed into individual blisters or trays, inspected, and stacked for shipment.
